Project Overview

Restoring a classic performance car often becomes particularly challenging when corrosion affects a model-specific panel that is no longer readily available.

The owner of this Porsche 944 GTS was carrying out a home restoration when he discovered extensive corrosion across the front panel. The damaged area included the original Porsche badge mounting and the distinctive ventilation openings required for the intercooler.

A standard replacement panel could be sourced from another Porsche 944, but it did not include the GTS-specific details. Kent Motorsport was therefore asked to create a sound replacement panel while retaining the original vents, badge position and factory dimensions.

The front panel forms an important part of the car’s appearance, but on this model it also incorporates functional ventilation for the intercooler. Preserving these details was essential to maintaining both the character and correct specification of the vehicle.


Customer Requirements

The client required the heavily corroded section of the front panel to be replaced while retaining the original GTS features.

The completed panel needed to:

  • Remove all extensively corroded metal.
  • Retain the original intercooler ventilation openings.
  • Preserve the correct Porsche badge position.
  • Match the dimensions and profile of the original panel.
  • Remain straight and free from heat distortion.
  • Be ready for final preparation, painting and installation.

Because an original replacement GTS panel was extremely difficult to source, the solution required combining sections from two separate panels.


The Challenge

The main challenge was replacing the corrosion without losing the features that made the original panel specific to the GTS.

The ventilation openings and badge mounting could not simply be removed and repositioned approximately. Their dimensions, spacing and relationship to the surrounding bodywork had to remain consistent with the original panel.

The front panel was also formed from relatively thin sheet metal. Excessive heat during welding could easily cause it to distort, affecting its shape, alignment and eventual fit on the vehicle.

The repair therefore demanded accurate measurement, careful cutting and a controlled welding process.


Engineering Approach

The most effective solution was to use a sound front panel from another Porsche 944 as the basis of the repair and incorporate the original GTS-specific sections into it.

Both panels were brought into the Kent Motorsport workshop so they could be measured and compared directly.

The replacement panel provided the sound structure required, while the original panel supplied the model-specific vents and badge section that needed to be preserved.

Careful planning was essential before any cutting began. Each cut line had to be positioned so that:

  • All corroded material was removed.
  • The original GTS features remained intact.
  • The replacement sections could be accurately joined.
  • The finished panel retained its original proportions and profile.

Work Carried Out

Panel Measurement and Preparation

The original and donor panels were carefully measured to establish matching reference points and accurate cut lines.

Both panels were then cut in corresponding positions, allowing the sound sections of the donor panel to replace the corroded metal while retaining the original GTS vents and badge mounting area.

Panel Assembly

Once the individual sections had been prepared, they were brought together to create the final composite panel.

Specialist panel-holding tools were used to maintain accurate alignment and keep the sections securely positioned. The joints were then tack-welded gradually, allowing the dimensions and profile to be checked before the full welding process was completed.

Controlled Welding

Managing heat input was one of the most important parts of the project.

Long, continuous welds would have introduced too much heat into the sheet metal and risked warping the finished panel. Instead, the welds were completed progressively and in controlled stages.

Both TIG and MIG welding techniques were used where appropriate, enabling the team to achieve strong, precise joints while minimising distortion.

The panel was repeatedly checked throughout the process to ensure that it remained correctly aligned and retained the required shape.


Why It Matters

This project demonstrates the difference between routine panel replacement and genuine bespoke fabrication.

When original panels are unavailable, replacing an entire component is not always possible. Equally, fitting a generic alternative could remove the details that define a rare or specialist vehicle.

By combining the sound structure of a donor panel with the original GTS-specific features, Kent Motorsport was able to preserve the authenticity and functionality of the car while removing the extensive corrosion.

The work required:

  • Careful assessment of the original component.
  • Accurate measurement and cutting.
  • An understanding of thin-sheet fabrication.
  • Controlled heat management.
  • Proficiency in both TIG and MIG welding.
  • Continuous checking to prevent distortion.

These are precisely the skills required when working with classic and historic vehicles for which replacement parts may be scarce, unavailable or unsuitable.


The Result

The completed front panel retains the original Porsche 944 GTS ventilation openings and badge position while replacing the heavily corroded surrounding metal with sound material.

The result is a structurally solid and accurately assembled panel that:

  • Preserves the model-specific GTS features.
  • Maintains the correct original dimensions.
  • Retains the required intercooler ventilation.
  • Remains straight and free from significant heat distortion.
  • Is ready for final body preparation, painting and installation.

Rather than compromising with an unsuitable replacement, the client now has a carefully fabricated panel that preserves the identity and specification of the car.
